i'll be there on the 22nd(fingers crossed)then back 2 weeks after for oil change then 2 weeks after that for another oil change,reconnect turbo and dyno run.let me know if you want it picking up as it's a hell of a trek if thats all your going for and you can pick it up from mine with the side lights mate.

Thanks Mik........

They need to see that car as its' not an off the shelf part and my FMIC/bumper combo isn't exactly common.

I also need a splitter making up so might as well get that measures up at the same time. Hopefully it will just be a few hours to prep.....maybe I should get new bumper and leave the 22b one with them.

The car is now back sat on all 4 wheels. Adz and I have made quite a bit of progress today along with a few jobs ticked off since my last visit. The air box apeture was a re located slightly and the air box bonded in. The refurbished AP's have been fitted.

The inlet pipe has been cut to size and is now all plumbed in. All thats missing is short straight hard pipe needs making up to join the compressor outlet from the turbo to the intercooler.

A tidy new bracket has been fabricated for the FPR which is attached to the blanking plate on the inlet manifold. A new braided fuel hose needs making up for the return to swirl pot. Then the fueling is all finished.

Rad hoses now fitted and water lines to the header tank have been cut to size.
The boost control bracket is back in place and the 3 port solenoid plumbed in.

There is only a mornings work left on the car now so I am trying to organise its first start up ASAP. Getting very excited now

I did try and grab some pictures of the FMIC pipework for you but its difficult now the bumper is back on.

The most clear ones are what I have already posted up.

I think I will have a few bits left over that I will be able to sell on when its all up and running. 6sp chromes starter motor, power steering res relocation kit, a silicone hose or 2. I will have to make a list next week and get them in the forsale section.

Couple of bits sorted today. Got a new battery as the old one is goosed. Aux belts sorted, a new alternator support bracket needs making up as the one that came with the flipped kit is too flimsey.

Adz re-flared the NSR brake line as I wasn't happy that my effort would hold if I stamped on the brakes at 160mph.
Some brake fluid in but not bled yet.

Had a bit of a setback as I began to fill the system with antifreeze. After putting over 4 litres in it developed a leak. It seemed to be coming from the back of the waterpump. So close to being all built up and ready
I ended up removing the boost pipes, rad, alternator, crank pully, cam/crank covers. Refitted the rad and stuck some more antifreeze/water to see exactly where the leak was.

Seems that the water pump internal seal was knackered and it was leaking out of the drain hole.....bummer.

As for the first fire up, the anticipation was killing me.
The more observant of you will realise that I wrote the last sentance in past tense......thats because the day has been and gone. The car lives!!

I went back up to the car on Wednesday to fit the water pump and try and sort all the other little issues out. I had already asked my mapper to come over even if it was just to do a sensor check and make sure all was fine. My engine builder was also on stand-by to come over if I got things sorted enough to be in a position of firing it up.

I set off from home at 10 am (after walking the dogs) Picked up the new water pump on route (thanks Richard @ Cotton competition). I got to the car (Morecambe) around lunch time.

I got the ratchet on the crank nut and started to turn it to try and get all the marks on the belt to match up with the marks on the pullies. After about 50 cycles (no exageration) of the belt I realised that it didnt actually matter about the belt marks so long as all the timing marks alligned......doh!

As I am on vernier pullies and I haven't actually changed the cam belt before I took a few pictures at this stage before doing anything else..........
With the cambelt removed I could whip the water pump out and bang the new one in in no time. As ever this took a lot longer than I anticipated as I was struggling with keeping the pump gasket in place.

I got the belt back on but was a tooth out on the left hand bank......then help arrived!!
Doing a belt on your own is not easy.....the cosworth belt has very little stretch in it so was still a struggle to get on.

This sorted the rad was dropped back in and topped up with coolant. Andrew had to extend the wires to the throttle body as the manifold is now rotated. I fitted the turbo oil feed pipe (dropped the head banjo bolt that completly vanished) and cranked it to get some pressure.
Loaded up a base map to the simtek plugs gapped and fitted and it was time to fire it up.
The fuel in the tank is 3 years old and I ran it extremely low so was unsure of just how much was left. Ignition on, I hear the in tank walbro load up, turn the key and its turns over but doesnt start. Andrew realised that the 044 under the bonnet did not run but more alarming was that fuel was spewing out of somewhere. Finding the 2 issues; the 044 wasn't wired up and it was being fed from the breather from the tank rather than the feed - hence fuel pissing out of the feed pipe at the bulk head. It was now very late in the day, I hadn't eaten anything and I was tired so a few mistakes were bound to happen. I would have to be some of the only parts that I had fitted that caused all the problems.......

These were sorted and time to try again. The car fired into life and slowly died a few seconds later. The fpr was barely gauging anything so was adjusted. Tried again but was now out of fuel...damn.
Andrew shot of to the nearest open petrol station - around a 40 minute round trip and it was already past 10pm.

Juiced up with £27 of v-power attampted to start the car. Both pumps loaded up nicely, turned the key, nothing. The car wouldn't turn over.

Andrew suspected a leaking or stuck injector. I removed the plug from #1 and it pissed fuel out. The other three were found to be ok. Andrew set about removing the fuel rails from the manifold so that we cound see if it was a leaking o-ring or injector stuck open. Priming the 044 saw a load of fuel fly out of the seal around the injector. Andrew cracked the fuel rail off the rails to be met with a shower of fuel under load of pressure yet the fpr was reading zero. So I had a dodgy gauge and on inspection, a split o-ring on the injector. This stopped play as I didn't have a spare set. The time now was well past midnight and I still had an hours drive home.

It was decided that I would get the train up to morcambe the following morning to get the ready to go again in time for Andrew to arrive around lunch time and get the car to the MOT station so that I could then take the car home.

Even thought I was jiggered, after 2 hours sleep (04:30) I found myself awake and my mind racing. I just couldn't shake the car from my thoughts. At 06:20 I was realised that more sleep was not happening.

2 taxi's and 4 different trains and I was back in Morcambe. A quick stop off at Morrisons for a breakfast and I was ready to start work. I stated by removing the fpr gauge and measuring up for the remaining straight intercooler pipework for a walk accross the street to RSM motorsport. Then a walk down the street for some power steering fluid.

I had a list of things I really needed to got sorted before Andrew arrived. First thing was to get the brakes all bled up. The fronts were fine but I wasn't getting any fluid out of the rear calipers at all. I played around with the adjester on the bias valve but still couldn't get any fluid at the rears. Adz arrived and got to work. Fluid was entering the bias valve but nothing was coming out no matter how you adjusted it. I believe others have had similar issues with the compbrake bias valve.

Andrew arrived with a couple of bits he picked up along the way - a full phase 4 manifold with injectors (so I had my o-ring) and a 3" gasket for the rear back box. Unfortunatley, as with almost every job I have tried to tackle over the last couple of days, the hks backbox that I bought is for a newage and so doesn't fit.

Andrew fitted the injectors and tested for leaks - all good
The bracket that holds the power steering pipes and bottom of the header tank needed a bit of moding as it foulded the fuel rails slightly and then it was all back together. At this point we were no longer against the clock as the brake and exhaust issues meant that it wasn't road worthy so couldn't get it tested......gutted.

On starting the car it still wouldn't idle and died after just a couple of seconds. FPR was barely showing a bar of pressure. Adjusting the reg made no difference.
Finally we got the hint.......I had plumbed the FPR in wrong.

A quick rush accross the road again to RSM for some over braided fuel hose (2nd one of the day) as it no longer reached and it was almost 17:00.
Got this sorted checked the FPR and it was bnag on 3.5 bar....perfect. Fired it up and it was perfect. Smooth idle and sounded nice, quiet and smooth.


Checked for any more leaks, while it was getting up to temp. Plenty of steam coming from the headers as it must of absorbed a fair bit.
No more surprises and it got to temp and the fan kicked in. Oil pressure was nice and high on cold startup, and 2 bar hot (on mineral oil). I got a lift back to Preston train station (thanks again Andrew) and got a couple of trains back home. Another long day but was smiling all the way home.

These things happen to test us all and im sure lots of you have had similar experiences. Looking back on it I loved every minute of it. The up and downs, sudden rush of adrenaline on every strange noise. Coming up against a problem and collectively overcoming it. I am still a novice at this but I have had a great team help me through this project and couldn't have done it alone or without the help I have recieved on some of the forums.

Took a trip up to the car yesterday. Adz has been mega busy with his day job so has not had chance to work on the car much/at all. They have even got him working weekends so I was on my own yesterday.

I had a short list of things to sort attempt to sort out and got few a couple of them......I also added a couple of things to the list as the day progressed.

The first couple of jobs were in preparation for the cars MOT.

Brakes
Exhaust
Head lights

I started with the headlights. I have HID lights installed an these haven't worked since the car has been running. I checked all the wiring - seems ok I found a connector that wasn't plugged in. Unfortunately it was just the electric hight adjester. I will have to get the multimeter on it and see what is getting power and what isn't.

Next job was to get the HKS back box off. You would think it was a simple enough job. As the car has been stood for 3 years and is getting old (MY98) all of the bolts that hold the rubbers on were seized. when trying to undo the rear offside hanger rubber, the bracket was just twisting. I only needed to remove one rubber and I would have enough movement to get the hangers from the rest.
I decided to remove the bracket from the chassic. The first bolt removed trouble free (apart from being very tight) The second one was released then the nut on the other side had broken from its mount and was just spinning.
I had no choice but to remove the bumper to get a spanner on it.
To remove the bumper you have to remove the bumper beam.......the exhaust bracket is attached using the very same bolts as the bumper beam. Out of 6 of the bolts that hold the bumper beam in place, only 2 of them came freely.

I popped off the clips that were easliy visible/accessable that hold the bumper to the beam......I them manipulated the bumper so that I could access the remaining plastic clips. The bumper beam was disintegrating all over the floor as it was so badly corroded. 3 of the plastic clips survived, the rest are in small fragments.

With the bumper finally removed you can see there isn't really much left of the bumper support beam.

Even with a spanner on the nuts I still had to use a huge breaker bar to release them as they were tighter than a mouses waist-coat.
One of the bolts has to be grinded off as the nut had rounded.

Once sorted I put the new exhaust on and will fit a new bumper support beam and will need the rear numper plate light bracket that hold the bulbs in a the same time.

Whist I was having difficulty with the exhaust, one of Adz's mates popped in, Ste. He helped me fatham out why I was't getting any fluid to the rear brakes with the bias valve in place.
After stripping the bias valve down and figuring out how it works it would seem that it is directional.

This did cross my mind but the idea was dissmissed as the brake fluid has to return once you release the brake peddal or you will just keep pressurising the rear brakes.

It looks like the valve has some sort of way of bleeding the fluid back. Once plumbed in the correct way, fluid was flowing from the bias valve. Time to bleed the brakes........As typical with the project, on connecting the one of the rear lines up the union had cross threaded. It will need to be cut off and a new one put on as I couldn't find a suitable die.

I then put the central cam cover on and packed up as I had spent over 8 hours there and I was starving!

On Friday I took some time of work to go and work on the car. On the way up there I picked up a few bits from cotton competition - some running in oil, some fully synthetic, 2 oil filters and all the rear bumper assembly that I needed.

First thing was to give the bumper bar a cost of paint to help it stay add protected from the elements as possible. They come already painted black (see below) but another coat won't harm.

After fitting the rear bumper I had a quick check of the rear diff oil to make sure that I had filled it correctly made a start on the rear brake line. I cut the damaged olive out and put a new one on and re flared the line, connected it up and made an effort to bleed the brakes. They were still very woolly but the discs had been sat for 3 years.
I put the new wiper blades on the car as the others were falling to bits. Then put some power steering fluid in and fitted the new front ARB

It was all the time I could spare so I had to pack up and make my way back home. The rear of the car looking normal again if not a little dusty

I returned the following morning for half 8. I needed to make sure all the jobs were done as I wanted to get it in for the mot. The garage was only open till 12 and I stool had a few things on the list.


first thing was to make sure the power steering was working. I got the belt on and got it tensioned up. Started the car and give it quit a few lock to lock turns while keeping it topped up. The pump was quite noisy and stayed that way. Proudly due too it being stood for still long. Hopefully it will ease.

Next it was on to the head lights. The hid's didn't want to work so I removed them and put some standard bulbs in the Andrew kindly lent to me.
These will do to get it through the mot.

Andrew was busy with another car so I got on making sure it was still back together in time for the test.

as I wasn't confident that the brakes were in full working order I though it would be a good opportunity to test them as the car was still on stands.

they seemed ok, but I couldn't really do a proper test as the wheels were not on so nothing was holding the discs in place but I was confident I had brake preassure at all 4 corners.

I got the car back on all 4, finished putting together the fmic pipe and I was ready to take the car out for a quick wash before heading off to the test centre.

Went to start the car but the alarm fob didn't disable the immobiliser. It was found to be a faulty depth on the fob. I quick sorting of the switch and off we went. (ste was there to show me the way to the testing place in Lancaster).

as this isn't just your average engine swap and almost all components are custom made the first drive was a little nerve racking. I put two for extinguishers in the passenger foot well just in case.

Setting off was very difficult as the clutch was very snatchey. There was no feeding it in, it was just on or off. The brakes were not very responsive to say the least and needed a hefty sound of pressure before they would begin to slow the car. Driving was also hampered by the fact the car would stall when the revs dropped. This meant I was driving (ready to yank the hand brake if necessary) putting uber pressure on the brakes when slowing but having to either left foot brake or heal to toe to keep the revs on.

Once safely at the testing station popped the bonnet to get the chassis number......but the bonnet didn't lift. I had put a new catch on (the old one was fubar'd) that needed a little modification but I hadn't attached the cable. with only minutes to spare before the mot system shut down I managed to release the bonnet.

it passed with a minor advisory.....well pleased :-)

I got the car back safely to the unit. So that the car could have a quick map tweek and be driven home I would need some road tax. As it was the last day in June, I had 2 options, tax the car from the 1st July and not be able to drive the car on the road until the next day. Or from the 1st June and loose a full month of tax.

I deliberated over the decision while a couple of jobs were done on the car. One of the last things to be completed was the solid mount for the alternator - I had used a temporary bodge to get the car to the MOT and back.
While checking if a smaller belt would fit on the alt it shorted out on the block creating a nice spark and blowing the main fuse - the slow burning 80A

That ended play as I didnt have a spare - at least it made the road tax decision easier.

I am not working long days until friday so will hopefully get up there on friday and bring the car home after a map tweek.

There are a couple of minor things to be done

New brackets to be done for the fog covers
move the coil pack from under the FPR
sort the return to sump and VTA on catch can
Mount the front number plate

Then its get the bodywork seen to.

I thought I would do a quick update of the weekend I had. I was a little pushed for time as I had my sister bringer her 5 week old daughter up to see me on the saturday. Saturday was the only day Andrew has any spare time. I got a lift to Bolton as Andrew was sorting a car out there in the morning. I arrived just before 09:00. We drove up to Morcambe via Andrews place as he son was going to join us (getting him interested early to take over the family business)

Arrived around lunch time. The 80SBF that Andrew had got for me (thanks) was fitted and the car fired up. A quick check over and everything seemed fine.

Once out on the road the clutch seemed to have bedded in a little (or maybe I was just getting used to it) but the biting point is quite high. I might adjust the pedal a little. The brakes were aweful. The pads seem to be picking up on the disks and making a clattering noise. Once on the duel carriageway I did a bit of left foot braking whilst keeping at a steady speed to try and clean the discs up a bit. This seemed to be working. We pulled of down a single lane that is a dead end for a couple of brisk stops. This made a huge difference not just in reducing the noise and better pedal but in my confidence of the brakes.

Back out on the by-pass - it is fairly straight with roundabouts after about every 1-1.5 miles so is perfect for runnning the car in. slow for the roundabout, 2nd gear, straight over, 3000rpm and into 3rd gear, trying to keep the boost needle at around 0 while watching the revs rise, 3100 rpm, 4 gear, same again 5th gear, and cruise. slowing for the roundabouts sends vibrations through the car under braking. Slowly building the revs again, this time up to 3500rpm on each gear change. The drive was very smooth by now as Andrew was constantly making slight alterations to the map with me feeding back to him with a smile.

Andrew set the shift light at 5000rpm in all the gears. After about 40 mins of driving we took the next roundabout in 3rd and eased on the power, again trying to keep the boost gause at 0 I let the revs gently climb to 5000rpm so that the fueling could be checked. 5000prm seemed a hell of a lot to me as my driving has been very conservative for a long time now.

It was time to head back to the workshop and prepare the journey back home.

I had left the 2 outer cam covers off until I could be certain that the timing was spot on as I had removed and refitted the belt when I replaced the water pump. Trying to put these on with the engine still hot isn't a good idea. I managed it with only a few superfilical burns.

None of us had eaten since breakfast and it was now around 3 o'clock so Andrew took his son to grab a quick bite to eat and I set off back home via a shell garage. Pulling up with the filler on the wrong side was my first mistake. Full tank of v power (£77) and away I go. Keeping to 3500rpm on gear changes and its only a short drive 2-3 miles to the M6. The car feels nice and smooth (unless im braking) and I have confidence is how its running.

Cruising along at a little under 3000rpm in 5th gear and I remember that it was 6 gears, I accelerate a little so that the engine isn't under to much load and I slot it into 6th and it sits around 2400rpm but this section is flat or downhill.

As I start to approach a truck in lane one I drop into 5th gear as we start to climb, move out to lane 2, make the overtake and move back over, as I lift off slightly the car seems to decelerate quick than I expected and I had that butterflies feeling, a quick glance at the clocks, no CEL, but the revs have dropped right off, and there is no power, I pull stright on the hard shoulder as the truck is fat approaching me now. As I go down the gears and picking the revs up I keep trying the throttle, the car hesitates and splutters then surges a little as i roll to a halt the engine cuts out.

I have a quich check over under the bonnet, but everthing seems ok. Fuel pressure showing at 2.5 bar jumping up to 3 when the pumps prime.
The service station is only a couple of hunderd yards away so I try restarting the car. It runs ok, I limp into the services for a better look round but cannot see a problem. With the car running again I setoff for the other side of the service station to see if the problem persists, it doesn't so I make a brave decision to continue on with the jouney (people waiting for me at home).

After a few miles the car splutters again. I dip the clutch and put rev it a little and it seems to clear. Taking my time and not venturing out of lane one I cover some ground and get on the M61 with little problems.

Still in lane one I start to gain on a micra on a go slow. Not really wanting to go for the overtake but at the speed they were doing was thinking it was a little too slow. I move to lane two, pull along side and begin to make progress, half a car lenght and the car dies, this time dipping the clutch and trying to build some revs does not work, dropping to 4th still no power, back in to lane one as the micra has just owned me and still no power, back to the hard shoulder and the engine stalls. This time its not re starting.

Thankfully Andrew was at the other end of the phone. We go over a few checks. As the ambiant noise at the side of the motorway is so loud it made some checks difficult......"are the fuel pumps priming?"
With my head in the boot through the back seats I could hear the in tank pump prime on ignition.

Out to check the 044 under the bonnet. Ignition, no pump noise!
"Is the relay clicking on ignition".
I try it again and whilst having my ear next to it with my finger on it I both hear and feel it.
"In that case check all the wiring to the pump"
Live is all good and secure........earth, Bingo. The earth had worked loose. It was sharing the washer bottle bolt. When I put the washer bottle in for the mot I remember thinking I need a better earting point for the pump and relay. I had completly forgotten about it.

Removed the washer bottle bolts, pulled it forward, bolted the earths in with one bolt and secured the washer bottle with the other. It will do for now. The car ran flawlessly all the way home.

I have now done around 170 miles of running in. each time I go out in the car I am changing gear 100rpm higher. Still builidng the revs slowly for now and trying to keep off boost.

I have ordered a set of camber bolts for the rear as the tyres are rubbing on the rear arches with any weight in the back or under compression. These along with rolling the arches should see the 225 tyres fit.

There is some bubbling on the front arches, I wonder if subaru have any new items for not a lot of money?

Got the new bonnet to fit and paint, the 22b spoiler to fit and paint, fog lamp covers to have modified and a front splitter to be fabricated.

Then a bit of a tidy of the rest of the paintwork.

looking good mike,still not had the call from scoobyclinic that mines anywhere near ready yet,will drop you a pm when i'm going if you need owt picking up.hope your planning to do some of those running in miles over southport way then i can have a nosy up close and for the side lights?ATB,

I have now done around 250 miles on the new motor. It is now feeling like it wants to rev more and more.

Prices at the forecourt have shocked me a little.......Driving a little yaris I haven't really noticed how much more expensive it is than 3 years ago.
I found a reciept in the car for 2009....probably one of the last times I filled the car. 52 litres for £58. I filled the car the other day and it was around £74.

Anyways, I have been on night shifts all week so been taking the car to work and back and it has performed flawlessly. The only porblem is the brakes. I have dropped some fluid. This could be that the pistons have just extended to where they whould be (and there are 12 on the front and 4 rear) or it could be that the weeping fitting is a little more serious than I thought.

The other issue is that the front brake discs are warped. I dont fancy replacing them (around £450) so I have dropped them off at a local engineering place to be skimmed. Should know the result tomorrow or monday. Hopefully they will come up ok.

I have ordered a few parts to sort out some of the other issues.

I ordered some new xenon bulbs. Fitting these didnt make a difference. The good news is that they came with a new wiring harness. I fitted this and one of the lights fired up. I swapped over the ballasts and it looks like one of them is knackered.......order a new one. I will fit this later in the week when it arrives.


The catch can needs to have a breather pipe running to the rear of the car. I got a silicone 90degree (ebay) and got some clear re inforced clear tubing from work but it isnt quite long enough to make it to the rear of the car.

The horns on the impreza are crap and mine were looking very tired so I ordered some replacements. I opted for stebel twin magnum's. Reasonably priced (althought I have to get them from the states) and nice and loud.

I have only fitted one so far on the standard wiring. I have ordered a relay so that I can fit both of them. Hoping to sort this later this week also.

I have been after some crystal lights for the front for some time. I picked up some sidelights (not literally as they are still not in my possession) and recently got the headlights. Fitted these today but not got any pictures but we all know what they look like. It does make the front look clearner.....I like

I have adjusted the bite point on the clutch and it is much better with the bite closer to the floor rather than right at the top of the pedal.

I have sorted the breather on the catch can. I have routed the pipe to the rear of the car but the pipe isn't quite long enough and stops short of the rear wheels. I will have to piece another section on.

I wanted to move the fuel pump relay to the fuse box. I clipped away some of the casing and put a slit in the side so the wires could fit with the lid closed.

When I removed the front jacking point one of the bolts sheared off. I drilled out the old bolt, re tapped the hole and replaced the jacking point. Only trouble is I Lent my trolly jack to someone and they never gave it back........suppose its a good excuse to get a new one from costco :-)

As for what it has cost............

I did keep a comprehensive spreadsheet of everything I have spent. 12 months ago I deleted it as I was focusing more on cost rather than what was required.

At this point this project along (not including previous purchases for the car) and not including purchase price of the car, I had spent over £24k..

The running total, I have an idea but I will keep that to myself.

I have now completed over 550 miles. Most of them trouble free. The two bolts holding the fpr to the bracket had worked themselves loose. I replaced these with some longer ones.


Had a drive over to Scooby clinic to see if I can have a induction fog cover mocked up. I need to take the car back to make sure fitment if spot on before it can be sorted.

Received the new alarm fob's from getronics. Not cheap though. Around £80 for a pair.
