Default 2005 STI Calipers Will Not Seal

Hi,
I have recently had my calipers on my 2005 STI Widetrack refurbished, but now they will not seal between the caliper bolt and the caliper. I have tried using new banjo bolts, new washers, original banjo bolts, original washers but whatever I do they will not seal. There is a washer either side of the brake hose and its tightened to 18NM torque (as per Subaru manual), although I have even tried going past this. I have also tried annealing new washers and that does not help either. Has anyone else had issues like this and if so, how have you solved it?

Thanks.

Did you replace the o-ring in between the caliper halves?

Maybe an imperfection between mating surface and copper washer that’s too great for the copper washer to account for.

Is there paint or fresh, clean metal on the caliper mounting surface?

Hi @gorgedmarco and @technopug,

The calipers were powder coated, so the caliper face where the brake hose meets the caliper was flat. However, I sanded the powder coating off the face and found the metal behind to be pitted, so I have sent them off to be lathed flat. I am hoping that when tightening down on the caliper, the powder coating was causing the bad seal.

Thanks for all your responses though.

kind regards

Can I ask who did the refurb, if it was one of the bigger places that do it?
