As above really I have been going down the modified 2.0 route for some time now and was just about where I wanted when she let go on me yesterday due to me thinking that the standard STI forged pistons were upto the job (360bhp).
Anyway I am thinking of doing a fully documented (with lots of step by step text and pictures) self built all steel 2.5 conversion. My eventual aim is for around 450 - 500 bhp on my daily driver seen here.

Would this be of interest to you all or shall i just get on with it and not bother with the pics and texts?
Cheers Guys

I have completed stage 1 of my 2.5 sti conversion on my 97 uk. This work was undertaken by APi - car has already had brake/suspension upgrade.
Stage1 2.5 short block with forged pistons upgraded IC, walbro pump, SX reg, parallel fuel mod. Car being run in at the moment.
Stage2 TD05/20g, 550cc injectors and apexi fc
Stage3 gearbox-- leaning towards 5 speed rebuild, need further info first
Stage4 further upgrade of suspension.
Stage5 roll cage
Stage1-2 definate, stage 3 most likely as the power/torque will dictate that something is done. Stage 4, I suppose to make better use of the power. Stage 5 depends on how serious I become with competing

Thats the whole point of the project this is going to be a non tuner complete DIY project not one that any tuning company or subaru specialist has done.
Most of the bits are already there exhaust, headers, ECU, Six speed box, lighweight flywheel ,engine pulleys, APS cold air feed etc
My modified UK Turbo 2000 was running circa 360bhp until yesterday atleast.
I shall be doing all of the work myself in my garage with my own tools with the exception of the mapping. I will leave that for Andy to do.
Then when/if it goes wrong I will only have myself to blame

Have done two now. If you need a hand i'm only in Donny.
Best piece of advice is to get a CD workshop manual from E-bay for around £6 delivered

Using a std uk intercooler soundsa little inadequate.
Let us know your findings as to the failure
Bob
PS. Stock UK pistons + 440s here....65k+miles and still going strong.

I dont think the pistons were the weak link either but whatever happened it ran lean detonated, and i just didnt catch it in time.
What sort of power are you running, What intercooler etc?

You are light on the gearbox, heavy on the FMIC, very light on the turbo up/down pipes (if twisted) and missing the RCM oil pump..
I've drawn the same list and the 400 x 400 gap to 550 x 500 is huge.
I added-up that the 400 x 450 ish route was a 6K ticket DIY using a Zen trans, or 5K using a 6 speeder...oopps forgot the clutch!
Hard work to justify, but great fun!

Doing a 2.33 project of my own at the moment but I'm cheating and getting the shortblock put together by Axis in the states. I've found it much cheaper to import the extra parts even with shipping and taxes. The prices I've been quoted are approx,
2.33 Short Motor (inc f/pistons, rods, & shipping) - £2,600.00
ARP Head studs - £120
Fuel Rails - £30 (doing the par mod)
SX Reg - £100 (already bought)
740cc Injectors - £280 (already fitted)
GT30 Hybrid Turbo - already bought but seen them for circa £1000
Turbo fitting kit - supplied with above
Samco Inlet hose 76MM - £180
Hybrid FMIC - £400 (already fitted)
Clutch - £?????
remap - £100.00
AP Brakes - £?? Would love these too but gotta keep costs down as much as possible
Gaskets and seals - £150
With selling my original block and turbo should be able to bring the whole lot in for about £2500.

I would suggest a good twin plate clutch if you are aiming for 500. RCMS, Lateral, Andy Forrest, and Zen all suggested that anything aiming for 400's plus, would be prudent to fit a twin plate clutch.

After killing my 2.5, (split liners, cracked heads, knacked pistons, only bit worth keeping was the crank) I embarked on an "economy" rebuild, engine only parts so far, add up to £4k, oh the joy
