Machine now fails to boot, only change since yesterday was a Microsh1te auto update.
Is win xp pro, running on ASUS MB - bringing up safe mode it hangs on alim1541.sys. Tried last known good configuration - nothin
Have removed all none-essential hardware. Booted of winxp CD, tried running repair - again just sits there while analyzing the HDD.
Any other suggestions ?? (Other than kicking Bill Gates's teeth in !)

if the file system is not NTFS, boot it up on a bootable floppy to check if the HDD is still accessable. if yes, then you might wanna re-install XP again since the repair didnt fix anything. once that is up and running, do your backup and then install a fresh copy of XP.
i had the same problem with my notebook 2 days ago. dunno if it's the HDD or the OS. but at least now i got a clean copy of XP .

Do you have a CD writer attached. Try disconnecting that first ! had a similar problem. Had the CDRW about 1 month and then this happened. Had to replace the CDRW.
