One more thing that has struck me is the thermostat. now i dont know where it is or if it could be the problem but if this stuck in a partially open/closed state then this would increase the pressure in the system,when the engine is under more load than normal.

Does the heater system work ok ? Even a faulty water pump maybe

Clutching at straws i may be but i hope it is something small that may of been overlooked other than causing you a lot of grief and cost.As a little problem originaly seems to be causing a huge one for you.
And the last thing you need is to do all this work and still have the problem after

Is there anyway in which you could put the car on a rolling road with the bonnet up to see it on boost ?


Hopefully you can get this minter sorted

Thanks Mark, the thermostat is opening properly as you can feel the coolant getting warmer after the thermostat has opened.

Once the coolant is topped back up and the system bled the heater works fine until all the coolant ends up in the reservoir, I know what you mean about a rolling road but you only need to give it the beans for a about a 1/4 of a mile and it all goes pear shaped.

I've thought of every possible cause myself but they all lead back to the same conclusion.

I can say that his heaters are working properly I nearly cooked at one point it was so warm in there.

Ty, if you want to see what's happening under the bonnet I can rig up the camera. It will only be able to look at a small area at a time though. I can record it and playback on the big screen.

Thanks Rich but to be honest you can hear what's happening as the noise of the pressurised coolant in the expansion reservoir sounds like an Espresso machine.

Ty, could it be a seperated hose, the inner sleeve coming away from the outer? Danny mentioned it and I think dropping the coolant and getting the hoses off is cheaper than getting the engine rebuilt.

TBH guys i have seen these symtoms twice. Ty's and Calvin's. They are acting exactly the same. Calvin and I changed everything and in the end he replaced the engine and hey presto it was fixed.

I've been in touch with Bob Rawle about booking a remap and he had exactly the same problem with his STi 5 running 500bhp, but one of his cylinder heads had cracked as well as the head gasket failure.

I hope one of the heads hasn't cracked but it will be pressure checked anyway just to rule that out.

Thanks Calvin and Glenn, there are a couple of side benefits to the failed head gasket(s) in as much as I can get all the various modifications carried out at the same time plus the compression ratio will increase slightly.

By having the heads lightly skimmed and using an uprated head gasket at standard thickness it will increase compression which should give me slightly more BHP.

Just thought I'd update this thread with the cause of the failure and what's happening.

The cause of the problem has been identified as a leaking head gasket/warped head which was allowing exhaust gases into the coolant.

The engine is now having a full rebuild, the heads been skimmed and the engine crankcase will be checked/skimmed and honed by Advanced Automotives. The following uprated components are being used:

Cometic Head Gaskets
ARP Head Stud Conversion
Mahle Forged Pistons
Eagle Forged H Section Connecting Rods With ARP Bolts
ACL Race Big End, Main And Thrust Bearings
RCM Water Pump
Uprated Thermostat
Advanced Automotive Inlet Manifold Spacers
Carl Davey Header Tank Spacers
Mocal/Setrab Competition Oil Cooler
Hyperflow Coolant Resevoir
Perrin Oil Catch Can
AP Racing/STi Group N Competition Clutch
Harvey Smith Turbo Blanket
APS FMIC & CAIK
Kakumei CF Reverse Bonnet Scoop
Full Samco Engine Hose Set

I'm sure that there is some items I've forgotten as well.
