Spent a little time on it last night and I have had the engine in and out several times (6times) and I am not happy with the way the clutch is sliding onto the gearbox.. it feels like it is snagging etc..

I am about to pull the engine out again and chedck everything again and as much as I hate to put grease near the clutch, put come copper grease on the splines to see if that is all it is.. either that or the clutch plates in my OS giken clutch are warped / damaged (but they look A1).. it engages fully but having used the same clutch previously several times it doesn't feel right.

Rather safe than sorry.. so out it comes again

I always use copper slip on the input shaft spline when fitting clutches (done quite a few!), and have never had a problem

I don;t normally.. but all splines are clean but it is more than just the shaft not being greased I am sure.. engine is back out and i have stripped the clutch down and rebuilt it.. try again I guess..

went straight on with no issue.. .. so have put oil in it and started plugging stuff in.. not doing much more tonight.

funny you should mention that! lol

I have just the ps and alternator pulley in green and the plan is to do all the samco in black.. but will be blue to start with untuil I have planned out what I need and ordered it.

takes all the transmission vibration etc out of the crank..

made small progress over rhe last couple of evenings.

headers on, uppipe and turbo on, radiator in..

need to write myself a to do list as I keep looked at the engine bay and going errrrmm..

do up remaining header nuts
tighten engine mounts
water and oil turbo pipes
throttle body (may have found a big problem as throttle cable linkage clashes with alternator bracket)
fit alternator
fit power steerring pump
fit alternator belt
Alter rad fan as it is too close to crank pulley
fill ps oil
fit downpipe
fuel pipes in engine bay
fabricate and fit intercooler pipe work
fabricate turbo securing bracket(s)
fit starter motor
charge and fit battery
bolt on ks3 sensor
plug in gauges
fit header tank and pipework
fill with coolant
get oil pressure up
fit plugs and connect up injectors etc etc

start it and run cam in

once hot drop the oil and change filter
check coolant

tweak and run in.

expect I have forgot some bits.

the list gets shorter

fit throttle body
make bracket for throttle cable
fit alternator belt
fill ps oil
fuel pipes in engine bay
fabricate and fit intercooler pipe work
fabricate turbo securing bracket(s)
charge and fit battery
bolt on ks3 sensor
plug in gauges
fill with coolant
Filter for idle valve
air filter and pipework
get oil pressure up
fit plugs and connect up injectors etc etc
fit MAP sensor plumb actuator
start it and run cams in
once hot drop the oil and change filter
check coolant
bleed clutch
tweak and run in.


current engine bay


I need to start a list of things to do that are non-essential.. like the alternator bracket in above pic for example needs replacing or at least cleaning up and painting oh and rad bracket.. but essentials first.

wasn't well over night, stomach bug, won't go into more detail..

Feeling a bit better now.. just been and played with car a bit more..
Now have oil pressure of 5bar on starter motor.. just doing a big sanity check before putting plugs in and starting it as my head is not 100% today after being up most of the night.

Still have a list of things to do but getting somewhere closer


fill ps oil
fabricate and fit intercooler pipe work
fabricate turbo securing bracket(s)
bolt on ks3 sensor
air filter and pipework
downpipe to centre section joint
move wires on gearbox from close to downpipe
fit plugs and connect up injectors etc etc
fit MAP sensor
start it and run cams in
once hot drop the oil and change filter
check coolant
bleed clutch
tweak and run in.

It runs..

have run it upto temp and run the cams in.. whcih is horrible on a new engine but done now.

Still got to:

fill ps oil
fabricate and fit intercooler pipe work
fabricate turbo securing bracket(s)
bolt on ks3 sensor
air filter and pipeworks i
once hot drop the oil and change filter
check coolant
bleed clutch
tweak and run in.

Right have done all the intercooler pipework.. actually reasonable happy with it considering I just used what I had laying around.. unfortunatly the pictures won't upload at the minute.. I need to order black samco hosing to replace the blue which really doesn't go well with the green.. lol

I did nearly start it for the first time with the bubble wrap on the headers still which was close.. I put it on to protect the ceramic coating from my grubby mits.

Still got to:

fill ps oil
Fit battery bracket
fabricate turbo securing bracket(s)

tweak and run in.

still got lots of tidying to do but essentially it is now usable.. except for the flat battery.. charged it over ngiht last night and it was still flat.. suspected the charger and jumped it off another car and let it warm up but the battery was still dead..
New battery when I am back home on friday

current engine bay see what I mean about the blue


need to relocate ps resivoir bottle now intercooler pipe passes where it was mounted



don't expect these headers to start clean and white for long

probably be run in by monday all being well when I am back on Friday.

not sure on the mapped in anger as I am still on the old turbo at the moment.

exactly on the blue and green, although it doesn't look as bad as I thought it might.
Once I am happy with intercooler pipe routes etc I'll order some in black, they do do green but I think yet another shade of green might be a bit much.. lol

been a bit manic but bought a new battery, mot and taxed today.. have done 17miles so far..

I have a few minor niggles to tweak in the morning and then drive to Elvington so should be pretty well into running in by the time I get back home Monday
