Everytime I change up to 4th when the engine is at above normal revs, I get a big crunch. Clutch IS completely depressed. This is more noticeable when going 2nd to 4th. Car is MY99 4dr turbo with 28k on the clock. Car is under warranty and will be off to SGT soon. What should I expect ? Replacement box? Minor adjustment? Repair box ?

Fubar,

Sounds like the same problem I had with 3rd in my MY99 at 16k. Resulted in £700 of parts to repair the box. Work took 3 days and I had to put up with a Justy which was painful.

If I remember correctly the problem was due to the syncro on 3rd being to biased towards 4th resulting in bending a plate in the box causing the noise.

Box seems OK now although it did take about 1k before it loosened up on 3rd.

Hope this helps.

I had similar problems with 4th gear synchro after a certain so called tuning company inserted a new AP racing clutch but left the flywheel grazed and cracked.

result 6 weeks off the road waiting for bits (no one heard of credit cards and air freight !!!) rebuilt box, new flywheel and now going like a train.
